600,000 Sq. Ft. Distribution Center

Matco was selected as the material handling partner for a new, state-of-the-art 600,000 sq. ft. distribution center in Arizona. The scope of work was extensive, involving the design, supply, and installation of a full-scale warehouse infrastructure.

We provided:

  • Custom-engineered pallet racking for over 100,000 pallet positions, using high-bay uprights and multi-level beam configurations to maximize vertical storage.

  • A two-level structural mezzanine system, installed to create additional pick-and-pack space above the main floor without sacrificing ground-level storage capacity.

  • An integrated conveyor system designed to improve product flow, reduce manual transport, and speed up order fulfillment across the facility. Conveyors were configured to interface seamlessly with the mezzanine levels and pick modules.

  • Safety guarding, column protectors, and rack end barriers to ensure personnel safety and reduce equipment damage in high-traffic areas.

  • Strategically planned aisle widths and rack zoning to support a mix of automated and manual material handling.

This project showcases Matco’s ability to deliver complex, large-scale solutions under tight deadlines and with seamless coordination across multiple trades and vendors. The result was a fully optimized facility that supports high-volume throughput, reduced handling time, and increased operator safety.

Milwaukee, Wisconsin

High-Density Storage & Safety Integration

Matco recently completed a full-scale material handling solution for a regulated goods distributor in Milwaukee, WI. The facility specializes in the storage and distribution of alcohol-related products and required a customized system to improve storage density, picking efficiency, and safety—all within a tight urban footprint.

To meet those needs, Matco engineered and installed a comprehensive solution that included:

A multi-level structural mezzanine, effectively doubling floor space by adding an upper-level picking zone while preserving ground-level storage capacity.

  • An integrated conveyor system to efficiently move product between floor levels, shelving zones, and outbound processing areas—streamlining internal flow and reducing manual transport.

  • Bin shelving designed for high-density, SKU-specific storage, ideal for small cases, bottles, and product variations common in alcohol distribution.

  • A combination of selective pallet racking for fast-moving SKUs and push-back racking for deeper, high-density storage—giving the client both accessibility and maximum use of available space.

Matco also incorporated a full suite of safety features, including rack end protection, guard rails, and clearly marked traffic zones to ensure regulatory compliance and a safe working environment.

Addison, Illinois

400,000 Sq. Ft. Distribution Facility Buildout

Matco Material Handling completed a full-scale warehouse integration for a 400,000 sq. ft. distribution center in Addison, Illinois. This project exemplifies our ability to deliver complex, high-capacity systems that balance speed, storage density, and operational flow.

The facility was designed to support a high-volume pick-and-pack operation with a strong focus on throughput, inventory control, and space optimization. Matco provided a comprehensive package of material handling solutions, including:

  • Selective Pallet Racking to accommodate fast-moving SKUs with easy access and full adjustability 
  • Push-Back Racking for high-density storage of slower-moving inventory, maximizing cubic utilization without compromising access
  • Multi-Level Pick Modules designed to streamline order fulfillment across vertical space, complete with integrated carton flow and decking systems
  • Ground-Level Conveyor Belts to automate picking and packing lanes, reducing manual handling and improving efficiency
  • Overhead Chain Conveyor systems for transporting empty cartons and lightweight materials across the facility, minimizing floor congestion and freeing up work zones
